The Roller Coater is the workhorse of the modern finishing line, essential for applying primers and topcoats to protect and beautify various substrates. However, even the best equipment can encounter issues if operated improperly. A common headache for manufacturers is a rough, uneven surface finish (often called “orange peel” or “striation”) on the coated board. In this article, we identify the four root causes of this problem and provide effective solutions to get your production line back to peak performance.

1. Paint Viscosity is Too High

  • The Problem: In the mixing process, if the proportion of paint to thinner is incorrect, the paint concentration becomes too high. High-viscosity paint lacks fluidity and fails to “level out” smoothy after application, leaving a rough texture.

  • The Solution: Always measure viscosity using a viscosity cup. If the paint is too thick, re-adjust the mixture by adding the appropriate thinner to reduce viscosity and improve flow/leveling properties.

2. Improper Roller Gaps (Nip Pressure)

  • The Problem: The gap between the Applicator Roller (Rubber Roller) and the Doctor Roller (Steel Roller) controls the thickness and uniformity of the paint film. If this gap is set incorrectly or unevenly, it results in inconsistent paint transfer and a rough finish.

  • The Solution: Perform a manual calibration. Carefully adjust the gap between the wheels to ensure they are parallel and set to the precise distance required for your specific coating thickness.

3. Damaged or Contaminated Applicator Roller

  • The Problem: The rubber applicator roller is delicate. Improper cleaning or accidental impact can cause scratches, grooves, or dried paint buildup on the roller surface. These defects are directly transferred to the board, causing permanent roughness.

  • The Solution: Inspect your rollers daily. For minor surface defects, the roller can be reground or repaired. However, if the surface is severely scratched, it is recommended to replace it with a new coating wheel immediately.

4. Incorrect Speed Ratio Between Rollers

  • The Problem: If the Doctor Roller (Steel Wheel) spins too fast relative to the Applicator Roller, it can create turbulence in the paint reservoir between the rollers. This prevents a smooth film from forming on the applicator roller, leading to a rough transfer onto the board.

  • The Solution: Adjust the variable speed drive. Slow down the Doctor Roller or adjust the speed ratio between the two rollers to ensure the paint film is smoothed out before it touches the workpiece.

Most technical problems with roller coaters stem from operational settings rather than machine failure. By strictly following Standard Operating Procedures (SOPs)—monitoring viscosity, calibrating gaps, and maintaining rollers—you can effectively avoid these defects and ensure a flawless, high-quality finish every time.
